What would be the best material to make a suit of power armor? Small pieces of 3d print, foam? Should I design it in the early fallout slimmer style or the later fallout mech style?
3D printing if you want the easy route but most people just use foam. All the power armour suits are popular enough to have patterns or files somewhere you can download (or purchase).

As someone who has made 3D printed power armor (Not Fallout).Don't do it, it's just too heavy. I don't know what the right answer is because I really like the sharpness and symmetry of prints. I really want to try a mix of foam and prints but I'm not there yet>>10912423The helmet will help, but the in-game model also has like 6" of stilts in them so it probably would look of not to tower over peopleCheck out some software called Armorsmith for sizing, basically punch in your measurements and you can snap pieces onto an avatar and tweak on sizes

I once ran into Vic Mignogna while getting out an elevator at AnimeNEXT back in 2005. I was around age 15/16 and a big weeb obsessed with Fullmetal Alchemist at the time so I thought that was the coolest thing to happen. My horror story isn't so bad but sucked at the time - roomed with friend (con-goer) and their mom (non-con-goer). In the days before public wifi. Friend's mom is obese and snores insanely loud all 2 nights of 3 day con so neither me nor my friend get any sleep. Then the mom racks up hugeass phone bill by calling relatives on hotel phone - didn't listen to the receptionist's instructions during check-in, nor read the instructions written on the phone, both explaining it's not free. Friend's mom can't afford to pay own phone bill, irately argues with hotel staff for 2 hours while my mom drives down to bail her out and pay for her.
