The threads and end of the body should NOT have any grease at all on them. So that could be the problem and would explain the problem persisting with the same tailcaps on other bodies. Clean everything, lubricate only the o-ring, and see if that helps.

I'll give you the skinny instead of the /gq/ essay. RMA sucks. Highcom sucks. Hesco only passes requirements by a hair but they're passable nowadays. Racked up a lot of problems in the past because plates were underbuilt. LTC has a lot of really old plates that don't meet modern requirements.
You need at least $420 in the pot to buy a decent pair of Level IV plates. If you can source them used (and expired but that's really just the warranty), Protech 2230s are absolutely fantastic for about that or less but are still 7.5lb. If you want lighter with no bullshit (undersized coverage, underbuilt, no drop protection, or undersized plates entirely) you will need to raise your budget.

Protech 2230s are perfect then. They meet both Level III and IV requirements (6x 7.62x51mm M80 for III, at least 1x .30-06 M2AP steel core AP for IV) and also are rated for M2AP beyond 3,510ft/s versus just the NIJ requirement of 2,910ft/s. Many Level IV plates like the Hesco 4403 will actually fail the III test.
These Protechs were made for some schizo law enforcement requirement back in 2013 because somebody was worried about dudes reloading pulled M2AP bullets into magnum calibers like .300wby.
You can find them generally on gunbroker, botach surplus, and armslist but you'll need to be quick. I got a pair for under $350 about a year ago. Another anon in /gq/ got a pair for $300. Somebody got a pair off Botach surplus for $200, which is a screaming deal. They were a grand new (and that was the LE rate) and were never officially sold to anyone but cops.

They were discontinued around 2022-2023 in favor of an improved 2240, which is playing hard to get since it's still in warranty. If you legitimately have the credentials I'd go around asking for those. Safariland is super sus about the 2240. I spoke with them about it and they literally pretended it didn't exist until I cornered them with its appearance on the NIJ list of compliant armor products. Usually when it comes to armor that means the product is exceptional. Either case, the 2230 and 2240 are both well-kept secrets, an IYKYK type situation.
All 2230s on the second hand market are surplus from department purchases and will be in varying condition, so you do have to exercise some caution. Still-in-wrapper unissued is preferable. Botach surplus, gunbroker, armslist, tacswap, maybe ebay but they don't like it when you sell Level IV plates on there. As said before, if you see them for sale, pounce. There's no plate like this except for more expensive models like the Gilliam 8002 and Adept Colossus.

For your HD rifle you should keep it on safe with the mag in the rifle fully loaded (30), plus a round in the chamber for 31.
For magazines that don't live in the rifle, you should only put 29 rounds so they are easy to insert on a closed bolt and there's less chance of it not being fully seated when inserted.
At least that's my strategy.

My argument with A2 the otherday wasn't the first time I went down the open bolt rabbit hole. Years ago, I learned what the Boomers were referring to (if not unwittingly) when they told you that "cutting the disconnector makes a gun full auto." The firing pin and sear of a TEC-9 reset after the bolt strikes a shutter bar to disconnect the trigger. If you simply cut it short for clearance, the sear will not reset and the firing pin will travel with the bolt (slam fire). This is how the TEC-9 gained a reputation for being easily converted.

For your specific concerns, It doesnt matter so much that the gun is truly open bolt as in a fixed/semifixed firing pin as much as it doesnt store one in the chamber between strings. Easiest way to incorporate this would be an external mechanism that presses the bolt catch when the trigger is released and the bolt catch when the trigger is pressed. Would likely require a bonus hole in the lower though. Or you could just rack the round out between strings and hold the bolt open with a stronger spring.

The more info you provide the less I think the issue is battery but it solved my issues 100%. Otherwise the W65 was machined out of spec (assuming at least one of the Z68s was good), or something's causing a short. You mentioned excessive heat in the cap? Take a paperclip and touch the negative battery terminal to the metal rim of the battery tube. If the light comes on the tailcap's probably bad

I ordered an arisaka body. I cannot find surefire body online as is, contacted surefire today to see if I can buy one off them. I also hope they'll illuminate if the z68s are fake when I send both in to them.

In your opinion does the z68 coming in the original surefire packaging mean anything to whether it's legit or not?

Also if the Weltool body is too short, why does it work fine with the other z68?

Is it perhaps leaving it on COMBINED with the short length of the body causing some sort of issue?

Like label all this shit with a piece of tape or a paint pen and start recajiggering. Usual M600DF failures are things like flicker under recoil or DS00 related issues, this is the first one ive seen that is stuck on so im inclined to blame body. Ive tried to replicate your result but no luck short of shimming the anode with tinfoil and making contact from anode to body without tailcap involvement.
