Why does Karna look like this? Isn't he supposed to be an indian heroic spirit? Shouldn't he be brown, have bigger lips and thick black eyebrows and moustache?

Most of Indian Heroic Spirits are brown, with the conspicuous exception of Karna and Rama. The reason Karna looks like that is because Nasu specifically requested that his design have visual kei element.Incidentally, the reason he called it "Fate/stay night" was because he wanted a title that sounded like a visual kei band. So Nasu just really likes visual kei.
